Introduction: The “Flash” That Causes Failure
In PCB connector manufacturing, injection molding defects like Flash (excess plastic), Non-fill (short shots), or Broken Tools are common. While they seem like minor cosmetic issues, they pose critical risks. Flash can prevent a connector from mating properly. Non-fill can weaken the structure. In the worst case, conductive debris can cause short circuits.
Our client was relying on manual checks and outdated vision systems, but they proved inefficient. They couldn’t keep up with the line speed, and their judgments were inconsistent. The client needed an automated solution that was not only accurate but also highly repeatable and fast.
The Challenge: Accuracy at Speed
The project goal was to automate defect detection with rigorous standards:
- Zero Escapes: False Acceptance Rate (FA) = 0%.
- High Repeatability: The system must deliver the exact same judgment output every single time a part is scanned, eliminating the inconsistency of human inspection.
- Speed: The entire inspection process must be completed with a Cycle Time of < 6 s to keep pace with the manufacturing line.
Targeted Defect Scope:
- Flash: Excess material on the connector body or pins.
- Broken Tool: Evidence of mold damage.
- Non-fill: Incomplete molding.

Terminal connectors must be free of molding flash and non-fill to ensure reliable mating.
The Solution: Integrated Fly Capture
UnitX engineered a seamless solution by integrating the inspection system directly into the customer’s existing machine build, placing the part in a nest within the inspection cell.

The UnitX inspection module is compact and designed to mount onto existing machine builds.
Performance Specs:
- Fly Capture: The system captures images while the part is moving at 1 m/s. This eliminates the need to stop the line for inspection.
- Multi-Shot Imaging: Utilizing the dual OptiX vision systems, the cell captures 3 distinct images per part to ensure comprehensive defect coverage across complex geometries.
- Ultra-Fast Processing: The UnitX CorteX analyzes these multi-angle images in a blisteringly fast 0.25 s, guaranteeing real-time defect detection without bottlenecking the conveyor.
Results: Proven Repeatability
The system’s performance was validated through a rigorous stress test.
1. Extreme Consistency
- Repeatability Test: The client ran 7,000 parts three times.
- Result: The system delivered consistent judgments across all runs. This proves that UnitX AI is stable and reliable, not random.
2. Zero Defects Passed
- False Acceptance Rate: 0%.
- Crucial defects like Flash and Non-fill were caught 100% of the time.
3. Minimal Waste)
- False Rejection Rate: ≤ 0.8%.
- This is significantly lower than the target of <5%, meaning the system is highly efficient and saves the client money on scrap.
Defect Visualization
The AI’s ability to segment molding defects is clear. In the images below, the bright green/yellow overlays show exactly where the “Flash” (excess plastic) is located on the connector body.

UnitX AI precisely highlights molding flash on the connector edges.
Conclusion
Upgrading your inspection doesn’t always mean buying a whole new machine. By integrating UnitX’s high-speed imaging and AI into their existing line, this manufacturer achieved 1 m/s inspection speeds and 0% defect leakage. The rigorous 7,000-part repeatability test proves that AI is ready for the most demanding production environments.
